Why most box reprints start on the designer's desk

When a custom box comes back with a logo clipped at the edge or type that looks soft, the instinct is to blame the printer. In our prepress room at a Guangzhou factory, the majority of avoidable reprints trace back to the artwork file, not the press. A few minutes on a prepress checklist saves a whole production run and the freight to redo it. This guide covers the file checks we ask every customer to run before approving art.

1. Add bleed: 3 mm (or 0.125 in) past the trim

Printing cannot land ink exactly on a cut line, so any background, photo, or color that reaches the box edge needs to extend beyond it. We ask for 3 mm of bleed on every side that gets trimmed. If your artwork stops exactly at the trim, the small movement of the knife leaves a thin white sliver. The fix is simple: extend the art past the trim, don't just nudge the canvas afterward.

2. Keep a safe zone away from edges and folds

Even with bleed, keep critical content - logo, text, barcodes - at least 3 to 5 mm inside the trim. On a rigid box the paper wrap is mounted on greyboard, and on a folding carton the stock flexes at the crease, so anything sitting on a fold line can look broken. A good rule: if it matters, pull it inward. This is the single most common cause of 'why does my design look wrong' on rigid and collapsible magnetic boxes.

3. Outline your fonts (or embed them)

Open the file on another computer and the font may be missing, so the press rips it with a substitute and your headline shifts. Convert text to outlines, or embed the font in the PDF. This is non-negotiable for brand type. Keep an editable source file separately so you can still make copy changes later without rebuilding the layout.

4. Resolution: 300 dpi at final print size

Artboards pulled from a website are often 72 dpi and look fine on screen but pixelated on a box. Set your document to 300 dpi at the actual printed dimensions, not at some scaled-up size. Photos should be real photography or vector, not upscaled screenshots. For large solid blocks of color, resolution matters less; for fine detail and small text, it matters a lot.

5. Put the dieline on its own layer

The dieline is the cut-and-fold blueprint - the shape of the box. Keep it on a separate, clearly named layer, not merged into your artwork, and make sure your art aligns to it. A common rookie error is beautiful art that sits slightly off the structure, so a panel prints on the wrong face. 6. Set color in CMYK, decide on spot colors early

Screens show RGB; presses print CMYK, and some brand colors won't match exactly through process printing. Build art in CMYK, and if you need a precise brand color, call out a Pantone spot color up front rather than hoping CMYK lands it. We cover the tradeoffs in our CMYK vs Pantone guide. A physical proof still beats a screen every time.

7. Proof before you commit to the run

Once the file clears preflight, request a sample before the full order. A blank white mock-up checks structure and size; a printed pre-production sample checks color and registration. For a first run this step turns a maybe into a known quantity. Our standard lead time after artwork approval is about 7 to 12 working days, so a wrong file costs real calendar, not just money.

8. Know when to use a design tool vs a factory

If your box is a simple folding carton or mailer, online builders are genuinely convenient. A local print-on-demand shop wins on speed for tiny quantities. The catch: those templates assume a known structure. A skeptic's note

'Free design support' sounds like a hook. It isn't free to us - it costs prepress time - but catching errors before plates are made saves far more than it costs, and it keeps small brands from over-ordering. Be skeptical anyway: ask what the sample actually proves (structure versus color), and get the file spec in writing before you send art.
