Chocolate looks like an easy packaging brief: small, light, and the box is mostly there to look good. Then the first shipment arrives with cracked pralines, a tray that rattles, and a foil stamp sitting 2 mm off the fold. Confectionery is one of the fussier categories in paper packaging, and most of the difficulty is structural rather than decorative.

Here is how these boxes are actually built, what each material really is, and where the money goes.

Why chocolate is harder than it looks

Four things drive every decision:

  • Heat sensitivity. Chocolate blooms and softens well below the temperatures a summer container or a delivery van can reach. No paper box fixes that; it can slow heat transfer slightly, not refrigerate.
  • Fat migration. Cocoa butter and nut oils will stain uncoated board over time. The barrier is the inner wrap or liner, not the outer box.
  • Fragility. Truffles, thin tablets and filled shells crack when they move. Cavity fit matters more than board thickness.
  • Food contact. Anything touching unwrapped product has different requirements from the printed outer surface.

A beautiful rigid box does nothing for a bar that melted in transit.

Structure: matching the box to the product

Four constructions cover almost all confectionery work, and the material names are not interchangeable.

  • Rigid gift box. A greyboard core, typically 1000-1500 gsm, wrapped with 157 gsm C2S art paper or a specialty paper. This is the assortment box, the holiday box, the corporate gift. It ships assembled, which means you pay freight on air inside the box. Rigid is not made from white card or kraft board — those are folding-carton materials, and a supplier who says otherwise is worth a second question.
  • Collapsible magnetic box. The same greyboard-and-art-paper construction with hidden magnets, engineered to fold flat. It is the only rigid type that can flat-ship, which is why seasonal chocolate brands keep drifting toward it: you keep the closing thud and lose much of the volumetric freight.
  • Folding carton. SBS white card, kraft, or lightweight corrugated. Ships flat, lowest cost to make and move, right for bars, tablets, small tuck boxes and sleeves. It will never feel like rigid, and pretending otherwise on a premium line is a mistake.
  • Corrugated shipper. Corrugated board in E, B or F flute, wrapped with white card, kraft or specialty paper. This is the outer mailer for direct-to-consumer orders. Ships flat.

Many brands end up with two SKUs: a folding carton or rigid box for the product, and a corrugated mailer around it. One box doing both compromises both.

Inserts do most of the real work

The insert decides whether the product survives and whether the opening feels controlled.

  • Board trays print to match the box and keep everything in a single paper stream. Tolerances are looser, so very delicate shapes can still shift.
  • Vacuum-formed trays hold complex cavities most reliably and are standard in fine chocolate. They read less premium to some brands and add a second material to separate.
  • Moulded pulp looks tactile and is paper-based, but has visible cosmetic variance and needs a liner for direct contact.

Measure the piece, not the drawing. A 2 mm cavity gap is the difference between a tidy tray and a broken assortment.

Finishing: restraint reads more expensive

Confectionery is where finishing gets overdone. What tends to work: a small foil area on the logo, blind emboss for texture, soft-touch matte lamination, or an uncoated specialty paper doing the work on its own. What tends to age badly: full-coverage foil, competing gloss and matte on the same panel, and heavy varnish over a busy pattern.

Two honest caveats. Soft-touch lamination shows fingerprints on dark colours, exactly where chocolate brands like to live. And lamination reduces recyclability: a greyboard box with a plain paper wrap recycles more easily than the same box under film. That is a real tradeoff worth deciding deliberately.

Food contact: say what is true

Printing belongs on the outside. If product sits directly against board, that face needs to be a food-grade surface or a liner, and individual foil or film wrapping solves it more reliably than any coating claim. Low-migration inks can be specified when the design requires printing near the product. Do not invent certifications or lean on vague eco language; describing the material honestly — greyboard with a paper wrap, recyclable where it is collected — holds up better than a claim you cannot document. Where the money actually goes

Board is rarely the biggest line. Setup costs (dieline, cutting die, printing plates), finishing passes, hand assembly on rigid boxes, and freight usually dominate. Rigid boxes are labour-intensive and ship assembled, so they carry both the highest unit cost and the highest freight per piece. A collapsible magnetic box or a flat folding carton changes that maths more than any material downgrade will.

The reasonable objection: "setting up dies and plates for 100 boxes cannot make sense." Per unit, it does cost more than at 1000 — setup spreads over fewer pieces. What changes is the cash at risk: a 100-piece seasonal run ties up a fraction of what 1,000 does, and nothing sits in a warehouse after the holiday passes. Alternatives, named plainly

  • Arka and Packlane are quick and genuinely good for printed corrugated mailers with very low minimums. Rigid and gift structures, foil and specialty papers are limited or unavailable.
  • Noissue is strong on tissue, stickers, tape and mailers, and easy to brand. Structural options for an assortment box are thin.
  • A local printer or print-on-demand shop gives you the fastest turnaround and no customs paperwork. Unit price is higher, and many cannot do rigid construction or foil in-house.
  • Marketplace listings are mixed. Many "manufacturers" there are traders reselling boxes from the same Guangzhou area at a markup, and that middle layer is what slows you down when a colour needs fixing.
  • Factory-direct gives you the printer on the other end and pricing without the middle margin, at the cost of longer transit and proper sample approval.

A sequence that avoids reprints

  • Fix the piece count and cavity layout first, with the actual product in hand.
  • Get the dieline before artwork is finished, so folds and foil placement design around it.
  • Ask for a blank sample to check fit and closure.
  • Order a printed sample only when a brand colour is critical; screen-to-print never matches exactly.
  • Run 100 for one season, then scale the version that sold.
