What Is an Earphone Packaging Box?
An earphone box is a small, high-turnover electronics pack that has to look premium at close range, hold a charging case plus tips and cable in separate cavities, and survive retail handling where customers pick the box up repeatedly. Everything about it is decided at a scale where a millimetre of tolerance is visible.
True wireless earbuds have made this a rigid-box category. A charging case is 50-70mm across and weighs 40-70g, which is light - but the perceived quality gap between a folding carton and a small rigid lid-and-base box is very large at this size, and the retail price point supports the rigid build. Wired earphones and budget lines still use folding cartons with a window.
The cavity layout is the design work. A typical pack holds the case, two or three pairs of silicone tips, a short charging cable and a quick-start card, and each of those needs its own seat. Loose accessories rattling behind a window is the most common complaint in this category and it is entirely a fitment problem.

Peg display is worth deciding early. A euro slot or round hanging hole has to be positioned on a reinforced panel, and retrofitting one to a finished dieline usually weakens the top edge.

- Moulded pulp instead of EVA foam or vac-formed PET is the single largest sustainability improvement available in electronics packaging, and it usually performs as well in drop tests.
- The greyboard core of a rigid electronics box is already 80-100% recycled fibre.
- Soy-based inks and water-based glue throughout; no solvent adhesives anywhere in the build.
- A paper pull-tab or a fibre-based ribbon replaces the plastic film tab used on most premium unboxing structures.
- Right-sizing the cavity to the device reduces both board and void fill, and lowers dimensional-weight freight at the same time.

For a 100-500 pc launch run, a die-cut paperboard tray is normally the right choice over moulded pulp - pulp tooling only pays back at higher volumes, and paperboard keeps the pack mono-material anyway.

For true wireless earbuds, rigid. The perceived quality gap at this small size is large, and the retail price point supports it. A 1.5-2mm greyboard lid-and-base is the standard build. Wired earphones at a lower price point are correctly packed in a 400gsm folding carton with a window.
How do I stop the tips and cable rattling inside the box?

Do you need the physical earbuds to design the tray?

What window film options are there?
PET is the standard and the clearest. Cellulose-based film is the compostable alternative and looks very similar. If you are making a recyclability claim, cellulose or no window at all are the two defensible choices - a PET patch has to be separated at the mill.
