What Is a T-Shirt Box?
A t-shirt box is a shallow apparel pack sized to a folded garment rather than to a rigid object. That sounds simple, but it introduces a problem no rigid product has: the contents compress, so the box has to hold its own shape against a soft load that gives no support to the panels and settles differently in every pack.
A folded adult tee sits at roughly 250x200x30mm, which puts most single-shirt boxes between 250x200x40mm and 300x230x50mm. Fold depth varies with fabric weight - a 180gsm cotton tee folds much flatter than a 320gsm heavyweight - so the box depth is set from the actual folded garment, not from a size chart.
The second decision is whether the box ships on its own. A t-shirt box that goes into a courier network needs a corrugated build with a self-locking closure; one that sits inside an outer carton for retail can be a lighter folding board carton. Getting this wrong is the most common cause of crushed apparel boxes arriving at customers.
Which Industries Use This Box, and How It Is Specified
Apparel boxes for tees are specified around channel and garment weight.
| Industry / use case | How we normally spec it |
|---|---|
| Direct-to-consumer apparel brands | E-flute mailer-style box with a self-locking tuck front, printed inside and out, shipping alone with a paper tape seal. |
| Premium streetwear drops | Rigid lid and base on 1.5mm greyboard with printed tissue and a belly band, presented as a collectible rather than a mailer. |
| Retail folded display | 350-400gsm folding carton with a window showing the print, sitting on a shelf inside a store. |
| Merch and band tees | Low-cost kraft E-flute with a 1-2 colour direct flexo print, prioritising cost per unit. |
| Multi-pack and gift sets | Deeper B-flute box holding 2-3 tees, or a compartmented tray for a tee-plus-accessory bundle. |
| Subscription boxes | Mailer build with printed interior and a tear strip, designed so the reveal is part of the monthly experience. |
Print the inside of the box. On apparel it costs very little relative to the total and it is the entire first impression for a direct-to-consumer brand - a plain brown interior undoes an expensive exterior.
Material Specification
Soft contents mean the board carries the whole structural load, so the build is chosen for self-support rather than for crush protection.
| Component / stock | Specification |
|---|---|
| E-flute corrugated (1.5mm) | The workhorse of apparel packaging. Light, prints well litho-laminated or direct, and strong enough for folded garments shipped alone. |
| B-flute corrugated (3mm) | For heavier garments - denim, knitwear, outerwear - or where several units ship in one box. |
| Rigid greyboard 1.5-2mm | Wrapped in printed art paper for premium presentation boxes. Correct for gifting and luxury retail; not economical for volume e-commerce. |
| Folding board 350-400gsm | SBS, FBB or kraft board for lightweight garment cartons that sit inside an outer shipper rather than shipping alone. |
| Kraft liner | Unbleached brown kraft face for a natural, low-processing look. Prints best with 1-2 spot colours. |
| Tissue and interleaving | Acid-free tissue, printed tissue or a paper belly band. Adds perceived value at very low cost and protects delicate finishes. |
Sustainability notes
- Corrugated board is the most widely recycled packaging material in the world, with recovery rates above 80-90% in most developed markets.
- The fluting medium is typically 70-100% recycled fibre, and the liner can be specified as recycled kraft rather than bleached white.
- Water-activated paper tape and paper-based void fill keep the whole parcel in a single recycling stream - one plastic tape strip is enough to break that.
- Right-sizing the box removes both board and void fill, and usually lowers dimensional-weight freight cost at the same time.
- Direct flexo printing on natural kraft avoids the plastic film of a litho-laminated finish and is the lower-impact route when the artwork allows it.
Structure and Size Options
Closure and print treatment do more for an apparel box than material upgrades do.
| Option | What it changes |
|---|---|
| Build | Self-locking mailer for shipping alone, tuck-top folding carton for retail, rigid lid and base for premium presentation. |
| Depth | Set from your actual folded garment. Fold depth changes significantly between a 180gsm tee and a 320gsm heavyweight. |
| Interior print | Full-colour inside face, a printed message panel or a pattern. The highest-return, lowest-cost option in this category. |
| Tear strip | Integrated tear strip for easy opening, and a second adhesive lip if you want the box to be reusable for returns. |
| Window | Die-cut aperture for retail display, patched with PET or cellulose film. |
| Finishing touches | Printed tissue, paper belly band, sticker seal or a thank-you card seated in the lid. |
Send us a folded sample garment if you can. Depth is the dimension that is most often wrong on a first apparel dieline, and it is the one that determines whether the box looks full or half-empty.
Printing and Finishing
- Offset CMYK - photographic artwork, gradients and product imagery.
- Pantone spot colour - exact brand colour matching, up to 6 colours plus varnish.
- Digital printing - the reason we can hold MOQ at 100; no plate cost on short runs.
- Hot foil stamping - gold, silver, rose gold, holographic. The most requested logo finish.
- Emboss / deboss - raised or recessed logo, with or without foil.
- Spot UV - gloss varnish over a matte laminate to pick out a logo or pattern.
- Finishes - matte, gloss, soft-touch, anti-scratch lamination or aqueous varnish.

Packing Method For Corrugated Packaging:
Generally no need to put the PE bags inside of the cartons. Since the boxes are glued a layer of cardboard, generally production time is not long enough to dry the paper box. If you tie the PE bags, the steamed water pearl will be produced inside of the bags.

Frequently Asked Questions
What size box do I need for a folded t-shirt?
A folded adult tee is roughly 250x200x30mm, so most single-shirt boxes land between 250x200x40mm and 300x230x50mm. Depth is the variable - a 180gsm cotton tee folds much flatter than a 320gsm heavyweight, so we set it from your actual folded garment rather than from a size chart.
Can a t-shirt box be shipped without an outer carton?
Yes, if it is built as a mailer. That means E-flute or B-flute corrugated with a self-locking tuck front and a paper tape or adhesive seal. A lightweight folding board carton intended for retail display will arrive crushed if it is put straight into a courier network.
Is printing the inside of the box worth it?
For a direct-to-consumer apparel brand it is the highest-return option on the list. It costs very little relative to the total box price and it is the entire first impression when the customer opens the parcel - a plain brown interior undoes an expensive exterior.
What is the most sustainable apparel box?
Recycled kraft E-flute with direct flexo print, sealed with water-activated paper tape, and no plastic polybag inside. That combination keeps the whole parcel in one recycling stream. Litho-lamination and plastic tape are the two things that break it.
Do you make matching boxes in several sizes?
Yes, and most apparel brands need two or three. We develop them together on a shared artwork system so the range stays visually consistent, and running them as one project saves a second setup and a second sample round.
What is your MOQ and lead time?
100 pcs per size and design, 10-15 working days production after artwork and sample sign-off. The structural dieline is free and issued before you order, so your designer can lay out the interior print and the closure panel correctly the first time.
