What Is a Hat Box?
A hat box is the one apparel pack where the contents must not be compressed at all. A structured hat - a fedora, a wide-brim, a cap with a formed crown - loses its shape permanently under a load that a folded garment would shrug off. The box is therefore built as a rigid shell that carries all the stacking force itself.
Round hat boxes are the traditional form and are still what the market expects for formal and occasion hats. They are built from wound or die-cut greyboard formed into a cylinder, wrapped in printed paper, with a deep lid that overlaps the base by 30-50mm so it cannot slip in transit.
Caps and soft hats are a different problem. A structured baseball cap needs crown support and brim protection but does not need a cylinder, so a square rigid box or a corrugated build with a crown insert is more efficient and much cheaper to ship. Choosing the round form for a cap is a common and expensive habit.

The most common failure in this category is stacking crush during transit rather than impact. A rigid shell that carries the stack load itself is the requirement - insert protection alone will not solve it.
Material Specification
A hat box is a structural shell, so it is built rigid. Folding board is only appropriate for unstructured soft hats.

Sustainability notes
- The greyboard core is 80-100% recycled fibre, so the heaviest component of a rigid box is already a recycled material.
- Water-based glue keeps the finished box in the paper recycling stream, provided the wrap paper is not film-laminated.
- A die-cut paperboard or moulded pulp insert replaces EVA foam and keeps the pack mono-material. Velvet and flock look richer but end the recyclability claim.
- Rigid boxes are shipped assembled, so freight volume is the real footprint issue. A collapsible magnetic build cuts shipping volume by roughly 60-70%.
- Aqueous varnish or an uncoated specialty wrap is the recyclable alternative to soft-touch film lamination.

Generally no need to put the PE bags inside of the cartons. Since the boxes are glued a layer of cardboard, generally production time is not long enough to dry the paper box. If you tie the PE bags, the steamed water pearl will be produced inside of the bags.
