What Is a Foundation Packaging Box?
A foundation carton has to do something most cosmetic cartons do not: protect a glass bottle full of liquid, and do it across a shade range that can run to forty SKUs. Those two facts - fragility and SKU count - drive every decision in the specification.
A 30ml glass foundation bottle with a pump weighs 120-180g filled. That is heavy enough that a plain tuck end carton will not hold it steady, so a die-cut paperboard cavity or corrugated collar is standard rather than optional. The pump also makes the pack top-heavy, which changes how it behaves in a drop.
The SKU problem is commercial rather than structural. Forty shades on forty separate dielines is unmanageable. One dieline, one carton size and a variable shade panel turns a range extension into a print job, and it is why we plan the layout around a shade field from the beginning.
Which Industries Use This Box, and How It Is Specified
The base carton is similar across the category; the fitment and the finish change.
| Industry / use case | How we normally spec it |
|---|---|
| Liquid foundation in glass | 350-400gsm with a die-cut paperboard cavity or corrugated collar sized to the bottle shoulder. The most common build in the category. |
| Pump bottles | Taller carton with a shoulder-height cavity so the pump does not take the impact in a drop. |
| Cushion compacts | Wide shallow carton, closer to a palette build - stiffness across the span is the constraint. |
| Stick and cream foundation | Slim tuck end carton, similar proportions to a lipstick build with a collar fitment. |
| Refill formats | A small economical carton for the refill pod alongside the full carton for the initial purchase. |
| Shade extension launches | Short digital runs of 100-300 pcs per new shade, on the existing dieline. |
For glass bottles heading into e-commerce, the retail carton alone is not the transit pack. Pair it with a corrugated mailer so the fragile unit is not relying on a 350gsm carton to survive a courier network.
Material Specification
Colour accuracy and glass protection are the two requirements. Board and fitment are chosen for those.
| Component / stock | Specification |
|---|---|
| SBS / C1S board 300-400gsm | Virgin bleached board with a coated face. The default for colour cosmetics because it holds a true white and reproduces skin tones and shade swatches accurately. |
| FBB (GC1) 300-400gsm | Stiffer than SBS at the same weight, so it is often the cheaper way to reach the rigidity a tall narrow carton needs. |
| Metallised and pearlescent board | Silver or gold metallised polyester-laminated board, or pearlescent stock. Used for prestige lines, but it is not kerbside recyclable - a metallic ink or foil on plain board is the recyclable alternative. |
| Recycled CCNB / kraft | 80-100% recycled fibre for clean-beauty and refill lines where the visual story is honesty rather than gloss. |
| Inner fitment | Die-cut paperboard cavity, corrugated collar or moulded pulp cradle sized to the primary pack. Paperboard keeps the carton mono-material. |
| Coatings and inks | Soft-touch, matte or gloss laminate, or water-based aqueous varnish. Aqueous is the only finish that leaves the carton fully recyclable. Soy-based inks as standard. |
Sustainability notes
- Aqueous varnish instead of film lamination is the single biggest recyclability win on a cosmetic carton. Soft-touch film looks premium but adds a plastic layer the mill has to separate.
- A die-cut paperboard fitment replaces the EVA or PET tray that most cosmetic cartons still use, and keeps the whole pack in one material stream.
- Metallic effects can be achieved with metallic ink or a small foil area instead of a fully metallised board, which keeps the carton recyclable.
- Recycled CCNB and kraft stocks carry 80-100% recycled fibre and are increasingly what clean-beauty buyers specify.
- Right-sizing matters more than material: cutting 5mm of headspace off a carton across a full range removes more board than any stock switch.
- A die-cut paperboard cavity does the same protective job as an EVA insert and keeps the secondary pack fully recyclable - a straightforward swap most brands can make immediately.
Structure and Size Options
Fitment is the part worth spending time on here.
| Option | What it changes |
|---|---|
| Fitment type | Die-cut paperboard cavity, corrugated collar, or moulded pulp cradle. Sized to the bottle shoulder, not the base, so the pump is supported. |
| Shade panel | Variable data field on a single artwork, so a shade extension is a print change rather than a new job. |
| Compliance layout | INCI list, SPF claim, PAO symbol, batch and expiry, recycling mark - laid out on the dieline before design starts. |
| Finish | Soft-touch matte for prestige lines, aqueous varnish for recyclable clean-beauty positioning. |
| Window | Small aperture showing the shade of the product itself, patched with film. |
| E-commerce variant | The same carton with an additional protective outer for direct-to-consumer shipping. |
Send us the filled bottle rather than a drawing. Glass bottle dimensions vary between moulds by up to a millimetre, and on a snug cavity that is the difference between a firm fit and a rattle.
Printing and Finishing
- Offset CMYK - photographic artwork, gradients and product imagery.
- Pantone spot colour - exact brand colour matching, up to 6 colours plus varnish.
- Digital printing - the reason we can hold MOQ at 100; no plate cost on short runs.
- Hot foil stamping - gold, silver, rose gold, holographic. The most requested logo finish.
- Emboss / deboss - raised or recessed logo, with or without foil.
- Spot UV - gloss varnish over a matte laminate to pick out a logo or pattern.
- Finishes - matte, gloss, soft-touch, anti-scratch lamination or aqueous varnish.

Packing Method For Corrugated Packaging:
Generally no need to put the PE bags inside of the cartons. Since the boxes are glued a layer of cardboard, generally production time is not long enough to dry the paper box. If you tie the PE bags, the steamed water pearl will be produced inside of the bags.

Frequently Asked Questions
How do I protect a glass foundation bottle in a carton?
Use a fitment sized to the bottle shoulder rather than the base. A 30ml glass bottle with a pump is top-heavy at 120-180g filled, so supporting it at the shoulder stops the pump absorbing impact in a drop. A die-cut paperboard cavity does this as well as an EVA insert and keeps the carton recyclable.
How do I handle 30 or 40 shades without 40 different boxes?
One structural dieline, one carton size, and a shade panel handled as variable data on the print. You pay tooling once, every shade extension becomes a print change, and your warehouse stocks a single carton format. This is the standard approach for inclusive shade ranges.
Is 350gsm enough for a foundation box?
For a 30ml bottle with a fitment, yes. If the bottle is 50ml or heavier, or the carton is unusually tall and narrow, 400gsm is safer - a bowed carton on a shelf reads as cheap regardless of what is inside it.
Do I need a separate box for shipping direct to consumers?
Yes. A retail carton is designed to look right on a shelf, not to survive a courier network. For e-commerce, pair it with a corrugated mailer. Glass foundation is one of the highest breakage categories in beauty fulfilment and the retail carton alone will not prevent it.
Can you match my brand Pantone exactly on a foundation box?
Yes, with Pantone spot colour printing. On digital short runs we match as closely as the process allows and supply a printed sample for approval before the bulk run - worth doing, because a shade of nude that shifts slightly is very visible on a beauty shelf.
What is the MOQ per shade?
100 pcs per shade and per size. Because all shades run on one dieline, a 40-shade launch at 100 pcs each is a single 4,000-piece order with one tooling charge rather than forty separate jobs.
