What Is a Lotion Packaging Box?
A lotion carton is a skincare secondary pack built around a bottle or tube that is heavy for its footprint and, unlike colour cosmetics, is frequently handled with wet hands and stored in a bathroom. The carton has to hold a filled 200-500ml bottle without the base bursting, and carry a long ingredient list without looking like a leaflet.
Fill weight is the number that drives the whole specification. A 250ml lotion bottle weighs around 280-320g filled, which is ten times a lipstick. That rules out a simple tuck-end base on light board - most lotion cartons use a lock bottom, a crash-lock auto bottom or a 1-2-3 bottom so the load sits on a fully interlocked panel rather than on two tucked flaps.
The second constraint is regulatory. Skincare cartons carry the full INCI list, net content, PAO symbol, batch code, manufacturer address and often multi-language text for EU or GCC export. That volume of small type has to be planned on the dieline first, because a panel that looks generous in a flat layout becomes very tight once creases and glue flaps are removed.
Which Industries Use This Box, and How It Is Specified
Body and face care packs split by container type and by how the line is sold.
| Industry / use case | How we normally spec it |
|---|---|
| Pump bottle lotion 200-500ml | 350-400gsm SBS with an auto-bottom or 1-2-3 bottom, sized so the actuator is protected and the carton still stands square. |
| Squeeze tube skincare | Shallower reverse tuck end carton on 300-350gsm - the tube is light, so board weight is about appearance rather than load. |
| Airless and refillable bottles | Two-pack programme: a first-purchase carton for the dispenser plus a slim, cheaper carton for the refill pouch or cartridge. |
| Clean-beauty and natural lines | Uncoated kraft or recycled CCNB with 1-2 spot colours and aqueous varnish, no film lamination. |
| Professional and salon sizes | Larger cartons for 500ml-1L, usually E-flute laminated board because the filled weight needs real crush resistance. |
| Routine sets and gift kits | Compartmented paperboard tray inside a rigid gift box holding cleanser, serum and moisturiser together. |
If your line spans 50ml, 100ml and 250ml, keep the panel layout system identical across all three dielines. Buyers recognise a range on shelf by proportion and panel rhythm long before they read the name.
Material Specification
Skincare cartons live in humid bathrooms and carry real weight, so board choice is about wet stiffness and bottom strength, not just print quality.
| Component / stock | Specification |
|---|---|
| SBS / C1S board 300-400gsm | Virgin bleached board with a coated face. The default for colour cosmetics because it holds a true white and reproduces skin tones and shade swatches accurately. |
| FBB (GC1) 300-400gsm | Stiffer than SBS at the same weight, so it is often the cheaper way to reach the rigidity a tall narrow carton needs. |
| Metallised and pearlescent board | Silver or gold metallised polyester-laminated board, or pearlescent stock. Used for prestige lines, but it is not kerbside recyclable - a metallic ink or foil on plain board is the recyclable alternative. |
| Recycled CCNB / kraft | 80-100% recycled fibre for clean-beauty and refill lines where the visual story is honesty rather than gloss. |
| Inner fitment | Die-cut paperboard cavity, corrugated collar or moulded pulp cradle sized to the primary pack. Paperboard keeps the carton mono-material. |
| Coatings and inks | Soft-touch, matte or gloss laminate, or water-based aqueous varnish. Aqueous is the only finish that leaves the carton fully recyclable. Soy-based inks as standard. |
| E-flute laminated board | 1.5mm litho-laminated microflute for 500ml and larger sizes, where a solid board carton would bulge under the filled weight. |
Sustainability notes
- Aqueous varnish instead of film lamination is the single biggest recyclability win on a cosmetic carton. Soft-touch film looks premium but adds a plastic layer the mill has to separate.
- A die-cut paperboard fitment replaces the EVA or PET tray that most cosmetic cartons still use, and keeps the whole pack in one material stream.
- Metallic effects can be achieved with metallic ink or a small foil area instead of a fully metallised board, which keeps the carton recyclable.
- Recycled CCNB and kraft stocks carry 80-100% recycled fibre and are increasingly what clean-beauty buyers specify.
- Right-sizing matters more than material: cutting 5mm of headspace off a carton across a full range removes more board than any stock switch.
Structure and Size Options
Bottom style is the decision that matters most on a lotion carton, and it is the one most often specified wrongly.
| Option | What it changes |
|---|---|
| Bottom construction | Auto bottom (crash lock) for speed on a hand-packing line, 1-2-3 bottom for the strongest load path, straight tuck only for tubes and light fills. |
| Fitment | Paperboard collar around the pump neck, or a corrugated partition on multi-unit packs. Stops the actuator from being pressed in transit. |
| Finish | Matte laminate resists fingerprints in a bathroom setting; aqueous varnish is the recyclable route and suits natural positioning. |
| Window | Die-cut aperture with a cellulose or PET patch so the fill level and texture are visible - common on gels and body oils. |
| Multi-language panels | Extra fold-out panel or an integrated leaflet flap for EU, GCC or bilingual North American markets. |
| Braille | Embossed braille is mandatory on some EU cosmetic categories and is added as a separate emboss tool on the dieline. |
Send us the filled weight of the heaviest SKU in the range. It decides bottom style and board weight in one step, and it is the detail most often left out of a first enquiry.
Printing and Finishing
- Offset CMYK - photographic artwork, gradients and product imagery.
- Pantone spot colour - exact brand colour matching, up to 6 colours plus varnish.
- Digital printing - the reason we can hold MOQ at 100; no plate cost on short runs.
- Hot foil stamping - gold, silver, rose gold, holographic. The most requested logo finish.
- Emboss / deboss - raised or recessed logo, with or without foil.
- Spot UV - gloss varnish over a matte laminate to pick out a logo or pattern.
- Finishes - matte, gloss, soft-touch, anti-scratch lamination or aqueous varnish.

Packing Method For Corrugated Packaging:
Generally no need to put the PE bags inside of the cartons. Since the boxes are glued a layer of cardboard, generally production time is not long enough to dry the paper box. If you tie the PE bags, the steamed water pearl will be produced inside of the bags.

Frequently Asked Questions
What bottom style should a lotion carton use?
For a filled bottle of 200ml or more, use an auto bottom (crash lock) or a 1-2-3 bottom. Both put the load on an interlocked panel rather than on two tucked flaps. A straight tuck end base is fine for tubes and small fills, but it will fail under a 300g bottle if the carton is lifted from the top.
What board weight do I need for a 250ml lotion bottle?
350gsm SBS or FBB is the normal starting point, moving to 400gsm if the bottle is tall or the carton has a large unsupported panel. Above 500ml we usually switch to 1.5mm E-flute laminated board, because a solid board carton starts to bulge at that weight.
Can I get a kraft or recycled carton for a natural skincare line?
Yes. Uncoated kraft board or recycled CCNB at 350-400gsm both work well and are what most clean-beauty brands specify. Print 1-2 spot colours rather than full CMYK - photographic images do not reproduce well on unbleached stock, and the flatter print suits the positioning anyway.
How do I fit the full INCI list on a small carton?
It is laid out on the dieline before design starts. Options are a dedicated back panel at 5-6pt, a fold-out extension panel, or an integrated leaflet flap glued into the carton. We mark the crease exclusion zones so no legally required text falls within 3mm of a fold.
Is a plastic window recyclable?
A PET window patch has to be separated at the mill, so strictly it is a contaminant. Cellulose-based window film is the compostable alternative and looks the same. If a recyclability claim matters, the cleanest answer is no window at all and a printed texture panel instead.
What is the MOQ and lead time for lotion boxes?
100 pcs per size and per design, 8-12 working days production after artwork and sample sign-off. The structural dieline is free and goes to your designer before you place the order, so the ingredient panel and PAO symbol are positioned correctly the first time.
